Inside the Workroom: How a Custom Rug Is Made From Start to Finish

Broadloom carpet style is being seamed by hand.

Creating a custom rug or stair runner is about more than selecting a carpet you love. It’s a process rooted in craftsmanship, detail, and design expertise. At The Carpet Workroom, we transform raw carpet materials into one-of-a-kind pieces that fit your home—not just in size, but in style, function, and personality.

If you’ve ever wondered how a custom rug is made, or what actually happens behind the scenes, this guide walks you through the full journey. From your first consultation to final installation, we’ll show you how your vision comes to life, one step at a time.

Step 1: Style and Finish Selection (With Expert Guidance)

Every custom project begins with a consultation. You’ll work one-on-one with a dedicated project manager, whose job is to guide you through every step of the process. Think of them as your go-to resource for both design expertise and logistical planning.

What your project manager handles:

  • Helping you choose the right carpet based on style, traffic level, and budget
  • Recommending edge finishes like binding, serging, or wide borders
  • Coordinating measuring, templating, fabrication, and installation
  • Keeping communication consistent, clear, and timely

They act as the bridge between the showroom, the workroom, and your home—ensuring your rug or runner is made just right for your space.

Design Selections

During your initial appointment, you’ll select:

  • Carpet style (flatweave, loop pile, patterned, textured, etc.)
  • Color or pattern to complement your interiors
  • Material (wool, wool blend, synthetic, or indoor/outdoor)
  • Edge finish, which protects and polishes the rug’s perimeter
  • Runner width, typically leaving 3–5 inches of wood exposure on each side

If you’re unsure where to start, your project manager will help you narrow down choices based on how you live in your home and what kind of visual impact you’re aiming for.

Step 2: Measuring and Templating

Once your order is placed, we begin preparing for fabrication. Measuring is one of the most critical parts of the process, and we often complete it while your carpet is still en route to the workroom. This ensures we can begin fabrication as soon as the material arrives.

What we measure:

  • Tread depth and riser height
  • Staircase width and total step count
  • Landings, pie turns, and curved stairs
  • Connecting hallways or rooms
  • Obstructions like vents, trim, or built-ins

For staircases with unusual shapes or homes with unique floor plans, we may also complete a site visit and create a custom template. This ensures that every turn, corner, and detail is accounted for in the fabrication phase.

Common questions:

  • Can I match my stair runner to a hallway rug? Yes. We can help carry the design from stair to hall seamlessly.
  • Will the runner fit stairs that vary slightly in size? Yes. We measure each tread to account for variation.

Step 3: Cutting and Seaming

With measurements in hand and carpet delivered, fabrication begins in our workroom. Most carpet arrives in broadloom format—large rolls between 12 and 15 feet wide. We cut this material down to exact dimensions for your home.

Cutting

We lay out templates or measurements on the carpet and align cuts with the pattern or weave direction. This step also includes calculating symmetry for staircases and ensuring visual balance from top to bottom.

Seaming

For rugs that exceed a roll’s width or staircases that require turns or landings, we seam together multiple carpet sections. Seams are glued, sewn, and pattern-matched to look as invisible as possible.

This step is equal parts technical and artistic. Our fabricators know how to line up even the most challenging plaids, stripes, or geometrics for a clean, continuous look.

Step 4: Binding, Serging, or Border Application

Next, we finish the edges based on your earlier selections. Each finish serves both functional and aesthetic purposes.

Options include:

  • Binding, for a clean and understated look.
  • Serging, for a hand-finished, rolled edge appearance.
  • Wide borders, for a tailored, high-contrast or two-tone design.

These finishes are applied with precision, and in the case of corners or landings, may include mitered seams to maintain pattern and symmetry.

Step 5: Padding and Final Prep

Padding improves comfort, protects your floors, and helps your rug or runner stay in place. Depending on the installation surface and rug type, we may use:

  • Felt with rubber backing, for hardwood areas
  • Thin underlay strips, for stair treads
  • Custom-cut rug pads, for exact room dimensions

We perform a full quality check before sending your piece out for delivery. Every seam, edge, and measurement is verified. If your rug is part of a multi-space installation, we label and package each section for easy installation.

Step 6: Delivery and Installation

Installation is where everything comes together. Our team of experienced installers ensures your rug or stair runner is placed with care and accuracy.

For staircases, we install using either:

  • Waterfall style, where the carpet flows directly from tread to riser. This method is quick, clean, and ideal for thicker or plush carpets.
  • Hollywood style, which wraps the carpet tightly around the edge of each tread. This creates a tailored look and is perfect for flatweaves or low-pile rugs.

We pay attention to:

  • Centering the runner
  • Even spacing on each side
  • Clean edges at the top and bottom
  • Pattern alignment, especially at landings and transitions

For area rugs, we ensure the rug is placed properly within the room and adjust as needed for furniture or design layout.
